2004 BMW 5 Series: problems, recalls and fuel economy
NHTSA has 321 owner complaints on file for the 2004 BMW 5 Series[1], and the model year has 6 recalls[2]. In the complaints we read, owners describe air bag warning lights, electrical faults and seat heaters that overheat[3][4][5].
Most reported problems
These are owner reports sent to NHTSA. They are not verified, one complaint can name several parts, and the counts are not adjusted for how many cars were sold. Across all groups, 7 complaints mention a crash[1], 50 a fire[1] and 18 injuries[1]. No deaths are reported[1].
The biggest groups by complaint count:
| Component group | Complaints | Fires | Injuries | Median miles at failure |
|---|---|---|---|---|
| Air bags[3] | 129 | 1 | 4 | 85,000 |
| Electrical system[4] | 70 | 18 | 4 | 97,000 |
| Seats[5] | 60 | 35 | 9 | 87,500 |
| Seat belts[7] | 34 | 1 | 2 | 99,700 |
| Power train[8] | 32 | 2 | 2 | 74,000 |
| Engine[9] | 27 | 1 | 0 | 66,158 |
| Steering[10] | 20 | 0 | 1 | 76,000 |
| Exterior lighting[11] | 14 | 0 | 0 | 101,000 |
We read a sample of 12 complaints for each of the air bag, electrical, seat and seat belt groups. It is a small sample, so treat what follows as a pattern worth checking, not a rate.
- Air bags. In 10 of the 12 complaints we read, a warning light was on or the passenger air bag was switched off, often tied to the passenger seat sensor[3]. In 2, the sensor was cracked or had to be replaced, with owners describing repair bills from about $1,000 to $1,600[3].
- Seats. All 12 sampled complaints describe a heated seat that overheated[5]. Owners describe burned seat covers, burned clothing and, in some cases, burns to the driver[5]. In 3, owners say the problem came back after a recall repair or that their car was left out of the recall[5].
- Electrical system. In the sample, 4 of 12 describe a heated seat burning or catching fire[4]. 3 describe moisture or sparks at a module in the trunk under the spare tire well[4]. 4 describe odd warnings or the dash going dark[4].
- Seat belts. 11 of the 12 sampled complaints mention a passenger restraint, air bag or seat belt warning light[7]. In 4, the dealer told the owner the car was not covered by the seat sensor recall[7].
Power train, engine, steering and lighting complaints are listed above by count only. We do not describe them further.
Recalls
NHTSA lists 6 recalls for this model year[2]. Each applies to certain vehicles, so check your VIN with a BMW dealer or NHTSA. Newest first:
- Battery cable (12V126). A positive battery cable connector in the trunk may have been attached wrongly, so its bolt can loosen and the connection can overheat. The risk is a fire, even when the car is parked. BMW advised owners to park outside until the fix. Dealers inspect and secure the connection free of charge[12].
- Brake vacuum pump (10V446). A check valve on the brake vacuum pump can leak a little oil into the brake booster. Power assist braking can weaken, in extreme cases fully, which raises crash risk. Dealers repair the cars free of charge[13].
- Passenger seat sensor mat (08V384). Small cracks can form in the front passenger seat sensor mat. When that happens, the front passenger air bags (except head protection) switch off and warning lamps come on. In a serious crash those air bags would not deploy. Dealers rework the mat, and BMW extended the warranty on these vehicles to 10 years from first registration with no mileage limit[14].
- Seat heater (04V575). Entering and leaving the car can damage the heating mat in the side bolster of the seat back. The mat could overheat, melt a small hole in the seat cover and burn an occupant. Dealers modify the seat heating circuit[15].
- Engine control unit (04V344). On certain cars with 8 and 12 cylinder engines, the engine control units were not made to specification[16]. The engine can stall after a short period of running and may not restart, with loss of power steering and, after repeated braking, brake assist. This could cause a crash. Dealers install a new control unit[16].
- Fuel line clip (04V303). On certain cars with 8 cylinder engines, a retention clip was left out of a fuel line coupling[17]. In a severe frontal crash the coupling could separate and leak fuel, which could start a fire. Dealers install the clip[17].
Some owners say their cars were left out of the seat heater and seat sensor recalls, as noted above[5][7]. A VIN check settles it for any one car.
Fuel economy
All listed versions use premium fuel and rear-wheel drive. EPA lists more than one rating for some engines. Estimated annual fuel cost uses EPA's current fuel price assumptions, not prices from when the car was new[18].
| Model and engine | Transmission | City / highway / combined MPG | Annual fuel cost |
|---|---|---|---|
| 525i, 2.5L 6-cyl[18] | Manual 6-spd | 17 / 26 / 20 | $4,100 |
| 525i, 2.5L 6-cyl[19] | Automatic (S6) | 17 / 26 / 20 | $4,100 |
| 525i, 2.5L 6-cyl[6] | Automatic (S6) | 19 / 28 / 22 | $3,750 |
| 530i, 3.0L 6-cyl[20] | Manual 6-spd | 18 / 27 / 21 | $3,900 |
| 530i, 3.0L 6-cyl[21] | Automatic (S6) | 18 / 27 / 21 | $3,900 |
| 530i, 3.0L 6-cyl[22] | Automatic (S6) | 17 / 26 / 20 | $4,100 |
| 545i, 4.4L 8-cyl[23] | Manual 6-spd | 15 / 23 / 18 | $4,550 |
| 545i, 4.4L 8-cyl[24] | Automatic (S6) | 16 / 24 / 19 | $4,350 |
| 545i, 4.4L 8-cyl[25] | Automatic (S6) | 15 / 22 / 17 | $4,850 |
The 545i has the lowest combined ratings, 17 to 19 MPG. The 6-cylinder listings run 20 to 22[18][6].
Safety ratings
NHTSA 5-Star Safety Ratings are not available for this model year[26]. The recalls above cover the passenger air bag sensor mat and seat heaters among other items[14][15].

With 321 complaints, 2004 has the fourth highest count of all listed 5 Series model years[2]. Only 2011 (480), 2008 (432) and 2006 (388) have more[2]. Nearby years are lower: 2003 has 119 and 2005 has 192[2].
For recalls, 2004 has 6[2]. 2006 has 11, 2010 has 12 and 2011 has 10, so 2004 is not the heaviest recall year[2]. Complaint counts are not adjusted for sales, so the ranking shows reports on file and not how often a car fails.
Should you buy a used 2004 5 Series?
The record has two clear themes. Passenger air bag warnings and sensor repairs show up in the air bag and seat belt complaints, and heated seats that overheat show up in the seat and electrical complaints[3][4][5][7]. ... ask a BMW dealer which of the 6 recalls apply to that VIN and whether each repair was done[2]. Both are tied to recalls[14][15]. Before buying, ask a BMW dealer to confirm all 6 recall repairs on that VIN[2]. Also ask whether the passenger air bag warning light has ever been on. Fuel costs are higher with the 545i than with the 6-cylinder cars[23][6]. The complaint data cannot tell you how a single car has been looked after, so a pre-purchase inspection is sensible.
